Ha! I know this is almost 4 years after the last comment, but I was looking for a tutorial on making gears and came across yours. Its pretty good.
This is my attempt at a steampunk gear that is aged.

Thanks for the tutorial, it helped a lot :)

Haven't checked all the pages here so this might have come up already, but the first step can quite easily be made with Inkscape (there is a gear plug-in for it, I think it's installed already from the start, or I got a bunch of plug-ins after I installed Inkscape, memory gap). Its result can be used as a path in Gimp (Paths menu in the dock window, Paste Path), or pasted as a pixel layer (simple copy-paste procedure).
Then again, they look a little different.

It is going to depend on the size of the gear you make in Inkscape and import to GIMP. The level settings to round the gear ends will be different for each size. You would have to play with it. :bigthup
